You could argue that his bane bane no mi caused his face to coil and absorb part of the blow. After all, he is coils (springs).

I read all the Manga chapters, and I do not remember seeing this character.
It took me a second to place him, too, but I think he's the guy Kohza showed to the kid who wanted to fight with them as an example of something to look forward to after fighting a war. I don't believe we ever saw him again after that.

Only really nasty ones are:
Zoro's mihawk cut, and to osme point the time in Little Garden where he tried cutitng off his feet is pretty bad, he has messed up pants for a loooong time after, but mihawks is lasting.
Luffy's insides must me pretty messed up, after all his Gears and doing Soru, as well as Lucci's roku ou gan hou attacks.

You are very right. That creeped the shit out of me. In the manga, not only did it only implode slightly, and it was kind of small inside a rather small panel.
In the anime, it got full attention, and also suffered from a nasty sound. GROSS!

- Chopper getting stabbed with Shura's lance in Skypiea. That one looked like it cut a jugular vein or something.
- Paulie getting stabbed in the gut.
- The illusion of Nami getting stabbed all over by Miss Doublegfinger looked pretty nasty.

Although we only see the result, I can imagine that Iceberg's getting shot repeatedly was probably not a very pleasant experience for him.

Gin getting kicked in the head looked pretty bad. Sanji's ribs were making some pretty crispy noises right near the end of the Gin fight, too.
Luffy punching through Krieg's Kenzan cape and getting hit by the darts.
And Lucci shiganing Nero in the back was just… low.

Actually, we have no proof that he's dead. But assuming he is, you have to remember that he got his face ULTIMATE HAMMERED through the roof of a train, then got shiganed, then was thrown into the ocean in the middle of Aqua Laguna. Wooow… Poor Nero.

oh god, Usopp getting hit with the 4 ton bat had me cringing for the first couple of times i watched it. It still kinda makes me shudder, the sheer CRACK sound in the anime totally amplified the DAYUM element
When arlong ripped off zoro's bandages, i totally didnt expect the Mihawk slash to look as bad as it did. The manga version was just….OUCH.
I think Luffy getting his arm stuck in a ball of boiling gold was pretty bad, also getting stabbed with a hot spear while said ball is dragging his body further onto the burning spear = DO NOT WANT

Holy heck, I cannot even watch that whole scene.
Some other stuff includes Usopp getting nailed in the head by the 4-ton bat, Tashigi getting her leg broken (I think it was broken, anyway?) by Robin, Zeff's leg getting ripped off, and Shanks's arm getting bitten off.
Still, Luffy climbing up to Kureha's castle was probably the worst one, IMO…

Umm…Zeff doesn't rip his leg off to save Sanji. He EATS his own leg so that Sanji can eat his food. I think in the anime, though, they made their stay on the rock shorter so that they could change what happened to his leg.
Here is another injury.
Franky getting smashed by "Puffing Tom". I also can't imagine how after so many uses of a "Reject Dial" don't result in an instant death. Wiper must be immortal...

Sheesh, everyone here can not stomach violent scenes. There really is not anything really violent and stomach turning about One Piece. If you really want to watch a violent anime, go watch Elfen Lied.
Even Luffy's bloody fingers from the mountain climb during the Drum Arc were not bad to me, just realistic to real life.
